Screen media wear patterns tell you what's happening upstream. Here's how to spot side-loaded feed, overloading, plugging and blinding before the next change-out.
Most aggregate producers treat screen media like any other wear part. Run it until it's done, swap it out, and get back to production. But the way a panel wears is a record of everything happening upstream and downstream of that deck, and it's usually the cheapest diagnostic information on the plant.
"The patterns left behind can give you warning signs like if you have an improper feed distribution, a structural issue or a broken spring" says Cody Tufford, product manager at Superior Industries.
Five patterns worth stopping for.
Use this on the walkway before you start pulling panels. Note where the wear is heaviest, then work back to the cause.

Before you look at anything else, check whether the wear is even across the width of the deck.
"With screens, symmetry is key," Tufford says. "You want to make sure that everything is centered on a machine, and you want even distribution throughout the entire width."
Wear that's heavier on one side is rarely cosmetic.
"If you're side-loading a machine, you'll get a lot of wear on one side over the other," he says. And the imbalance doesn't stay on the media. It works into the machine.
Tufford saw it firsthand while checking a customer's stroke readings: "It was completely symmetrical running empty. Once they loaded material, one angle went way up, and on the other side, the other angle went way down. It was a side-loaded condition."
Quick tip: Take stroke readings under load, not just on an empty machine. A side-loaded condition can hide completely in an empty check.
Wear concentrated at the feed end usually means material is dropping straight onto the panel before it has any chance to spread out.
"If you see a lot of wear on your media, maybe your feed is hitting the media itself instead of the feed box," Tufford says. "A lot of operators may not realize that's what the feed box is for. When you dump material right onto the first screen media, it doesn't have time to spread out throughout the width of the machine."
The feed box isn't only there to absorb impact. It's there to spread the load. "You just want to make sure you're hitting that impact area to help the distribution of the material," he says, "so that you're getting the full effect all the way down the machine."
Trajectory matters as much as the drop point. "If it is offset feeding from the left or right side it will wear out quicker too."
Cause and effect: Material that never spreads across the full width uses a fraction of the open area you paid for. Screening efficiency drops, the feed-end panels wear out early, and the rest of the deck barely works.
Wear up high on a screen box or side plate is a different signal, and it points at tonnage.
"A high wear point on a screen box or on a side plate too could be an indication of overloading the machine itself," Tufford says. "We've seen cases where you compare the opening size with the wear patterns on the side plate and realize there's a lot more material going over that machine than there should be."
Compare the wear line to your opening size. If the material is riding higher than the opening can account for, you're pushing more through the machine than it was sized to handle.
Not all of the evidence is on the media itself. The crown bar rubber underneath tells you about how well the panels are seated.
"Your crown bar rubber may indicate that you have a loose panel or a panel that's not intact at all, or the rubber underneath it is completely worn through."
There's also a way to create a brand new problem during a change-out:
"When people switch out their wire media, they often don't replace the crown bar rubber at the same time. If the old media has worn into the rubber, replacing it with new media might result in a slapping effect as the machine is running. You may also hear wire media eventually coming into contact with steel."
Old rubber carries the shape of the old panel. New media doesn't sit down into it the same way, so it slaps, works loose, and starts wearing steel.
Quick tip: Replace crown bar rubber with the media, not two change-outs later.
Plugging patterns send you upstream. "Plugging happens when a lot of near-sized material gets stuck or wedged trying to go through the opening," Tufford says.
His checklist starts with stroke and speed, then keeps going back through the circuit:
"Typically with plugging, you want more stroke to try to get material up and out of that opening, but also you could look up ahead of the circuit and look at your crusher settings. Maybe the crusher is making a lot of near-sized material, and you can make an adjustment to help it pass more efficiently through the screen medium."
The cost of leaving it alone shows up in the stockpile, not on the deck:
Check bolts every morning.
Routine maintenance, like checking the torque on the bolts that are holding the media down goes a long way.
Listen before you look.
Sound is the diagnostic tool most people walk right past. Listen and try to determine if it is an impact situation or just wear? It's kind of like your car – don't turn up the radio to ignore the noise. Try to find the root cause.
Match the media to the material.
If the media is losing to the rock, change it. For example, if you have large granite pieces and find yourself switching wire media out every week or so, maybe rubber is a better option.
Compare against the last change-out.
Wear patterns that shifted since the last set tell you something in the circuit changed, even if nothing looks different from the walkway.
