For operations handling combustible bulk materials – whether wood chips, paper fiber, pulp, biomass, petroleum coke, coal, or other high-value products – a conveyor fire is rarely a random event. More often, it’s the result of a preventable condition that went unnoticed until it became a costly emergency.
While fire suppression systems remain an essential safeguard, today's most successful bulk processing operations are placing equal emphasis on preventing ignition altogether through disciplined maintenance, sound operating practices, and increasingly, continuous conveyor monitoring.
One of the biggest misconceptions about conveyor fires is that the conveyor itself is usually the source of ignition. In reality, most fires begin with external heat sources or operating conditions that generate excessive heat before combustible material ever ignites.
"Most fires are going to come from an external source or from heat generated by the conveyor," says Joe Gibson, Conveyor Components Engineering Manager at Superior Industries.
Common ignition sources include sparks or slag from nearby welding, hot metal fragments from upstream equipment, accumulated combustible material around the conveyor, failed bearings, seized idlers, and belt mistracking that creates friction against the conveyor structure.
Individually, these issues may seem minor. Together, they can create the conditions for a costly conveyor fire.
The most effective fire prevention programs begin long before smoke is visible.
Routine housekeeping is one of the simplest—and most overlooked—ways to reduce fire risk. Allowing combustible material to accumulate beneath or alongside a conveyor creates additional fuel should a stray spark occur.
Proper belt tracking is equally important. A misaligned belt rubbing against the conveyor structure creates friction and heat over time. Idler condition deserves the same attention. Properly lubricated bearings, freely rotating idlers, and routine inspections help eliminate another common source of dangerous heat buildup. A single seized idler may seem insignificant, but it can quickly become the hottest point anywhere along the conveyor.
"When maintenance becomes reactive instead of proactive," Gibson says, "you're constantly chasing problems instead of preventing them."
Managing Hot Work Safely
Welding, cutting, and grinding are among the highest fire risks around conveyors handling combustible materials.
Whenever possible, isolate conveyors before beginning hot work. Protect exposed belts and material with approved fire blankets or other non-combustible barriers. Facilities handling combustible products should also establish hot work procedures and assign fire watches to identify smoldering material before crews leave the area.
These simple precautions require little investment but can prevent catastrophic losses.
